I would of thought the loom will go all the way into the rest of the cars wiring and be a nitemare to trace back,
Maybe worth getting a plug off a scrap car and trying to prise out the metal connections with a jewellers screwdriver set and swap over. If the connections burnt away prob a soldering iron/heat shrink job or crimp connectors depends how fussy you are.
No idea what caused that. the heater fan okay? seized motor or wiring short, or switch as you say. I'd check out the switch and motor with a multimeter to try and find the cause.

on the mk2 astra this happens and its the regulator in the motor unit that causes the wiring to overheat

I bought a second hand heater control panel today from a local dismantler. Will go and play in a minute
Jayporn - I might be able to get a connector yet! So I will crimp new in. As far as I know the motor is OK.
Astrayorkie - Do you mean the resistor pack? Is there a regulator? How do I test?
Sounds like I need to get the whole lot out

I got the new control in and all seems OK. I have not touched anything else and all seems OK. Thinkng about it and chatting with others I suspect the blower motor has/was got stuck and was drawing to much current.

Wow
Looks pretty dangerous. Maybe as You did mention, the blower motor has partly stuck and the over current has heated the connector to melting point. A faulty resistor can usually be diagnosed when the blower doesn't operate satisfactory on lower settings. Actually there is a thermal protection fuse at the side of the resistor pack which should operate before cables & connectors reach melting point.

It does niggle me. I tried to get the Resistor pack out but have not managed it. Next time I have an hour I will take out the glovebox and get the motor out and the resistor pack and post it up.... Could be scary
